Printhead Clogging: The Most Common Failure

Clogging is responsible for roughly 60% of all printhead failures we see in our workshop. It happens across every brand — Epson, Konica, Ricoh, Xaar, Seiko — and every application from UV flatbed to eco-solvent wide-format.

What Causes Clogging?

Ink drying inside the nozzle channels is the primary cause. This happens when:
  • The printer sits idle for more than 3–5 days without a maintenance cycle
  • Capping station seals are worn or misaligned
  • Ink circulating system has air leaks
  • Operator uses incompatible ink (wrong viscosity or chemical composition)
Sediment buildup is the second most common cause. Lower-quality inks contain particles that gradually accumulate at the nozzle plate, restricting flow.

How We Diagnose Severity

We classify clogs into three levels:

  • Light clog: 5–15% nozzle loss. Usually recoverable with ultrasonic cleaning. Success rate: ~95%.
  • Moderate clog: 15–40% nozzle loss. Requires multiple cleaning cycles and sometimes chemical soaking. Success rate: ~75%.
  • Severe clog: 40%+ nozzle loss, often with dried ink deep in the channels. Recovery is possible but not guaranteed. Success rate: ~45%.

Repair Methods

Ultrasonic cleaning — The printhead is placed in a precision ultrasonic bath with a cleaning solution matched to the ink type. Pressure flush — For deep clogs, we use controlled positive pressure to push cleaning fluid through the channels. Chemical soak — For ink that has polymerized inside the channels, we use specific solvents.

Prevention Tips

  • Run a nozzle check daily
  • Never leave the printer idle for more than 48 hours without a cleaning cycle
  • Use quality ink from your printer manufacturer or a verified supplier
  • Replace capping station seals every 6–12 months
